I purchased my 2005 Ford Expedition at the Covington, TN Ford Dealership, new from the dealer.  I have owned my vehicle since this purchase to present.
In late 2007/early 2008 I had my vehicle in for service at the Covington, TN Dearlership to have my first tune-up performed on my vehicle to include having my spark plugs replaced.  The mechanic immediately advised me at this time that they have had issues with spark plugs breaking off in the head of the engine and informed me that for each spark plug they break off this will cost me $100 for each broken plug in addition to the expensive cost for the normal maintenance associated costs quoted.  He also informed me that they had just completed work on a vehicle the day prior and they had broken off 7 of the 8 plugs on that car and indicated to me that they had yet to replace these "poorly designed" spark plugs without breaking at least one.
After hearing this information I asked why Ford Motor Company hasn't provided free maintenance for this known problem, he could not provide me a reason but indicated that they may offer a refund in the future.  At this point I had no choice the maintenance was earlier than required but felt doing it at the required milage could induce more problems and crossed my fingers and hoped for the best.
The Tune-up was performed and they came to the lounge to inform me they had broken 3 spark plugs at an extra charge of $300 plus tax to my original bill.
Now I am at a cross roads here we are 5 years later and its getting close to time to change my spark plugs and still Ford has done nothing to fix this issue except design tools to assist removing the broken plugs but the cost to remove them is still ridiculous.  Called one place and they want over $400 just to change the spark plugs and could be over $1,000 extra if plugs are broken off depending on how many break when they attempt to remove them.
this is routine maintenance that I normally perform on my own and just glad when I first had this work done and was unaware of the issue that I didn't have the time to do it myself and took it to the dealership instead.  Now I would rather do it myself but when the plug(s) break off this becomes a huge problem to perform this routine maintenance, so I have no choice but to take it to a mechanic to get this work done.
